How to simulate sand core manufacturing for metal casting?
In casting, a challenge, among others, is to produce parts with cavities or obtuse angles. One solution is to manufacture sand cores to mold the metal around them, then to have the sand removed.
FLOW-3D CAST offers the possibility to simulate the making of the sand cores precisely thank to its multiple physical models: Two-fluid Compressible Flow, Drift Flux, Density and Granular Flow Model. Those enable the simulation of the core blowing, gassing and drying processes as well as the simulation of the curing of organic and inorganic cores.
The video shows a simulation of a sand core filling with a focus on density. Knowing precisely how the sand density behaves allows to anticipate the parts of the core that will be more prone to erosion or to provoking sand inclusion in the metal parts. It is possible to optimize the core manufacturing process using FLOW-3D CAST and IMPROVEit in order to insure less defects and better quality of cores.

How can CFD help determine the efficiency of a weir?
FLOW-3D uses the Volume-of-Fluid method to simulate fluids, and more particularly free-surface flows. Therefore, it can precisely compute the variation created in a flow over a weir when a radial gate is slowly opened. The decrease in velocity in the stream is clearly visible on the video, as well as the passage of the flow from turbulent to almost laminar.

How to efficiently model free-surface using CFD?
One of FLOW-3D's differentiating features is the way its mesh is defined. As opposed to many other software, the mesh on FLOW-3D doesn’t follow the geometry of the object of study, but is defined according to the coordinate system chosen by the user. The size and number of cells is still easily adjusted through the GUI.
Moreover, the interface between two fluids is modelled using the Volume of Fluid method, which indicates for each cell the volume of fluid it contains. At the interface between two fluids, each cell also contains the information about the direction towards which the surface of the fluid is oriented. This method allows for a sharp tracking of the free surface.

Claudio Mus, R&D Director at Endurance Overseas, presented at the #FLOW3DEUC19 the simulations he made in order to evaluate the importance of the thickness of the components on cavitation risk, air entrainment and liquid metal velocity during casting. The video below displays the risks of cavitation and thus of erosion risks of the mold at different thicknesses. We actually see that reducing the thickness and consequently the weight also improves the casting process and the final result.
Claudio Mus, Directeur en R&D chez ENDURANCE, a présenté au #FLOW3DEUC19 les simulations qu’il a effectuées afin d’évaluer l’importance de l’épaisseur du composant sur le risque de cavitation, sur l’entrainement d’air ainsi que sur la vitesse du métal en fusion lors du moulage. La vidéo ci-dessous montre les différents risques de cavitation, et donc d’érosion, du moule en fonction de l’épaisseur.
